Restoring Model F XT Keyboard

Picked up a keyboard recently and had it shipped all the way from Florida to frozen Canada. Picture made the keyboard seem fairly clean but upon arrival I discovered many years of dirt and grit. Opening her up confirmed my suspicion of rust on the metal plate. That means opening her up and cleaning everything thoroughly and applying some rustoleum. For others interested in going through the work, I followed this guide: http://imgur.com/a/VEEi1

Below are the pictures and my description of the process as I go along. Enjoy:

Original picture from the seller:
Image

On arrival it can be seen the keys are quite grimy and need a thorough clean. Testing it with Soarer's converter confirmed that all keys are functional:
Image

The back has some rusting at the bottom. The cork feet are long gone:
Image

Unscrew the two screws holding the back. Inside backing metal plate has some rust:
Image
Image
Image

Oh dear:
Image

At least I'm lucky that the foam is still good. It has not degenerated completely.
Image

Taking off all of the caps:
Image

Do not remove the spacebar. The backing plate needs to be separated first before this can be done. Rust patches can be seen throughout the top plate:
Image
Image

To detach the plates, remove the one bolt holding them that's visible on the controller:
Image

To separate them fully, one of the metal tabs (the only one that's bent in) must be unbent and then some serious force must be applied horizontally, along the length of the keyboard. A hammer here works quite well. Think of it as sliding a panel door off your PC tower - same kind of mechanism.
Image

Quite gorgeous:
Image

As you saw before, there was some onset of rust along the exposed edges.
Image

Luckily once sanded away there was no pitting. Anyone have recommendations on how I should treat this after sanding? I feel that leaving it exposed this way is a surefire way to invite more rust.
Image

Removal of the spacebar must be done through the back. Detach the stabilizer bar on each sides of the spacebar. Once this is done, the actual keycap can be removed from below.
Image

Close up of the stabilizer tabs:

Image

Remove the spring mechanism:
Image

The foam needed only minor cleaning and still holds up quite well. Will reuse to avoid the headache that others have had to go through.
Image

This top plate requires the most attention. My initial approach is to submerge it in vinegar, scrub with 180 grit sandpaper and then coat in rustoleum. Are there better methods?
Image

Cleaned and detached the coiled cord. Working on putting it back in it's shape. Using a heat gun to slowly warm the length of it, and letting it cool. Works, but slowly. Wondering if I should just leave it out in the sun for an hour or two.
Image

Quick wipe with alcohol of the spring tabs:
Image

Used a Magic Eraser(R) to scrub the top and bottom of the case. Luckily no major damages or scratches. Cleaned the PCB with alcohol:
Image
Image

Gave the keys a long soak in warm water and liquid dish detergent and then cleaned with magic eraser. Cleaned up like new. Cleaned the barrels as well. Actually used XMIT's idea of a salad spinner to dry them.
Image

That's it so far. Next steps:
1) Figure a way to remove the existing rust on top plate and provide some sort of anti-rust protection for future. Same for bottom plate edges.
2) Force the coiled cord back into its original shape
3) Finish building Soarer's converter (currently in breadboarding phase)

Any thoughts, suggestions, or advice is welcome.

Beautiful mat. There is not 1 in 20 that nice.

I would vinegar that front plate, sand all the rust away, and paint it well on both sides. The internal heat-treated plate could probably be clear-coated or finished lightly where you touched it up and left alone otherwise. Honestly, I doubt that rust has much real effect, but it is a nag in the back of your mind to know it is there.

You could also coat it with a bit of Fluid Film, which is a lanolin based rust inhibitor that won't evaporate.

How the fuck is that foam still so good? xD

Definitely agree with Fohat, if you can it's nice to de-rust the plate, either chemically or mechanically.

I beg to differ. I've seen better.

Then pat yourself on the back, you're 1 in 20 :-)

Very nice! That's definitely the cleanest XT I've seen around here

This was after it's been on my desk for a month; never cleaned or opened before.

Hey fohat, any recommendations on sound insulation for the XT? Judging from your F122 restore, you've experimented quite a bit. Have you done any mods on the XT model that you would recommend as yielding the best result? Is the spring floss/string that effective?

When I've soaked the barrel plate in vinegar, I didn't need sandpaper at all. The vinegar completely removed the corrosion and the paint overnight. It was really kinda cool to see that!

180 grit seems like it might be a bit rough IMO. On other vinegar/metal paint removal jobs, I've had to soak the item in boiling vinegar and use a brass wire brush.

And Rustoleum to seal the barrel plate is a great choice.

I think that the floss mod is great and I have done it to all my Model Fs. It takes out the high annoying overtones and mellows out the keypresses considerably.

For internal dampening, I have mostly used felt fabric and "waffle" rubber sheets like what is sold for drawer liners.

I cut large flat sheets to fit the bottom of the pan, and stack them, reducing the foot print as I go as clearances get tighter. For the remaining voids, I cut strips and roll them into cylinders. You can fit these to any volume by varying the length and width of the strip before you roll it, and how tight you roll.

Finished it.

Used the vinegar bath to leave the top plate in for around 36 hours. Took the paint off and ate through some rust but some pitting remained. Image

Here it is removed with no sanding. The orange is new rust setting in from exposure to air and water after a quick wash. Image

Sanding it down with 150 grit to ensure paint adheres to the surface
Image

Painted black with Rustoleum rust protecting paint (2 coats)
Image

Reassembly process. Started with putting back in the barrels and spring/hammers.
Image

Assembled the spacebar mechanism without any string or dental floss
Image

Found out why people complain about putting back together these XT boards. I didn't have any clamps but had these little guys lying around. The size was perfect and was able to hold them together while I hammered the back plate into position
Image

Putting back all the keys
Image

The keys cleaned up super nice
Image

Assembling the top and bottom covers and the reconditioned cable makes for a very good looking board
Image
Image

Can't get over how clean these keys are.
Image

And a quick shot of the completed Soarers Converter with Teensy 2.0
Image

Now to finish remapping the layout! Also will have to try the floss mod at some point later. Thanks everyone for the suggestions.

Nice documentation of the process. Got inspired to finally go ahead and restore my old XT and got lucky with the foam too!
